We often see a lot of small shrinkage cracks occurring across the beam supports even before the slabs have been loaded, and also due to numerous shrinkage restraints caused by the profile of the metal decking. Also to take into consideration is the lack of induced stress relief joints created by the design of the composite structure. This means the concrete has to crack in order for the design to properly work.

Taking all of the above into consideration Nationwide Diamond Group used their standard methodology to repair these cracks on the mezzanine floor slab in Durham. Materials were carefully chosen dependent upon the type and width of the cracks to cater for trafficking and slab movement etc.

Steel profile construction joints were installed at centres designed by Nationwide and the consulting engineers in order to offer the client the best solution in terms of layout design and speed of casting. Joints were installed 3 days in advance of the casting process (see photo)

Nationwide Concrete Flooring were awarded the contract to design and build the concrete floor slabs in February 2012 after working closely with the client over a 13 month period. Due to the British climate and timescales for client, speed of installation was key to the project becoming a success and hence the use of Nationwide Concrete Floorings new SXP-D Somero Laser Screed concrete levelling and compacting machine.

Installation of perimeter shuttering was carried out over weekends by the Set Up Team as to not hinder concrete pours during the week. This allowed the area of 8,800m2 to be poured over 5 consecutive days utilising steel fibre reinforcement supplied by Bekaert Limited. The inducing of the saw cut joints were carried out in the early hours of the morning to control shrinkage of the concrete. The saw cuts were sealed immediately after this process using Nationwides Instant Seal 101 joint sealant.

The full range of Nationwide’s concrete floor repair equipment was used on this project including the floor cleaner on completion of the repairs. The damaged concrete was saw cut out the slabs, new steel dowel bars were drilled and dowelled and steel fibre reinforced high strength concrete was laid to the required levels and finish.

Cracks of various widths were chased out and then filled with flexible epoxy resin products to weld the cracks back together and increase longevity of the concrete floor slabs. Humps and bumps were ground down and levelled out using walk behind vacuum assisted concrete floor diamond grinder, DFG grinders along with hand grinders. Numerous racking bolt holes were cut out and filled with epoxy resin in order to stop spalling of the concrete once trafficked with forklift trucks and other manual handling equipment. Joint sealant 101 was used for the saw cut contraction joints on the internal floor slabs.

NCF laid a 200mm deep concrete floor slab utilising Laser screed for the area that measured approximately 588m2. Nationwide concrete flooring team easily managed to cast this over 1 day during 1 visit to site by using using their SXP Somero laser screed concrete leveling and compacting machine.

The NCF team completed the slab by using a full power float finish which was chosen by the client. The surface was cured via spraying a concrete curing membrane which was supplied by Nationwide Concrete Flooring.

The client opted for our frequently used instant seal 101 joint sealant placed in the saw cut induced contraction joints and stainless steel angle installed at the doorway interfaces to help ensure long lasting protection at the edge of the internal concrete floor slab.

The concrete floor slab was reinforced with polypropylene fibre reinforcement and constructed to a depth of 175mm using the company’s new SXP-D Somero laser screed. Nationwide Concrete Flooring finishing team have all the experience required in order to provide a quality surface finish when powerfloating and polishing fibre reinforced concrete floor slabs and this grain store was no different. Saw cut joints were again induced the next day and sealed with the Nationwide Concrete Floorings joint sealant, Instant Seal.

The Nationwide finishing team offer a unique flat blade finish offering increased traction on grain store floors. The completed surface finish offers easy cleaning and maintenance whilst allowing grip for machinery.

The grade was set to a straight fall and the carefully selected materials supplied by humberside aggregates (01430 421503) were delivered directly from their quarry at north cave on a just in time basis.

The concrete supplied by local independent Readymixed producer Sandsfield limited was pumped into the poultry shed by use of mobile pump. The concrete contained fibres mixed at the plant and supplied by Adfil of hull, also in East Yorkshire.

Nationwide concrete floorings laser screed laser levelling system laid each fibre reinforced concrete floor slab of approximately 1,500m2 in one day. Ride on power floats and skilled concrete finishing teams allowed the fibre reinforced concrete to receive a fully polished finish to the surface. The saw cut joints were then installled the following day and sealed with our own instant seal 101 joint sealant. The instant seal joint sealant seals and protects the saw cut induced joints and minimises the chance of debris entering the cuts. This not only helps with hygiene issues but also improves the longevity of the completed fibre reinforced concrete floor slab. Finally the concrete floor slab is sprayed with a curing agent which seals stops dusting throughout the life of the concrete floor slab.

The 11,500m2 warehouse concrete floor slab was laid in just 6 casting days using Nationwide Concrete Flooring’s Somero Laser Screed levelling machine. The initial levelling and compaction of the final 60mm of sub base was compacted using the laser guided sub base trimmer and installation of construction joints and column surround detail was carried out in advance of the floor slab casting.

Due to the vast volume of concrete required and distance from readymix plants Nationwide Concrete Flooring decided to lay the high tolerance concrete floor slab throughout the night to guarantee continuity of service. Local independent readymix concrete supplier Edgar Readymix supplied the concrete utilising 14 number truckmixers.

The floor slab flatness requirement of FM2 special was specified by local engineer Alan Wood & Partners of Hull. Nationwide Concrete Flooring had been involved in regular dialogue with Alan Wood regarding the finer detailing of the many floor slab interfaces required by the client such as wash down gulleys, manholes and mezzanine floor slab columns. Each detail was reviewed individually in terms of isolation, cost and potential shrinkage restraints within the floor slab. As well as construction joints the floor slab had many thousands of metres of saw cut induced joint which were installed at centres to coincide with design requirements and long term shrinkage movement. As soon as the sawn joints were installed our Instant Seal 101 joint sealant was placed within the cut to help protect and seal the joint from heavy trafficking.
